The market offers many ready-made solutions, from simple thermal bags to expensive insulated containers, but the price for high-quality models is often high. The solution is to create thermal bags yourself, which allows you not only to save your budget, but also to get something of a unique design, ideally suited to your personal needs.
The process of sewing such a product requires a careful approach to the choice of materials, since the ability to maintain temperature depends on them. You don't have to be a professional seamstress to cope with this task, just basic skills on a sewing machine and the ability to hold a needle in your hands. A correctly selected insulation and sealed seam will turn an ordinary bag into an effective thermos that will keep the cold for up to 12 hours.

Selection of materials and tools
The foundation of a high-quality thermal bag is a multilayer structure, where each layer performs its function. The outer fabric should be durable, hard-wearing, and preferably water-repellent to protect the contents from rain or spills. Dense synthetic materials such as oxford, raincoat fabric or dura-fabric, which are easy to clean and do not absorb moisture, are ideal.
The inner layer is the “heart” of the structure, responsible for thermoregulation. Here it is necessary to use a specialized fabric with a foil coating, often called “silver” or isolon with foil. This material works on the principle of a thermos, reflecting heat rays back, preventing them from penetrating inside the container. Regular padding polyester or foam rubber without foil will warm themselves and let heat through to the food.

Working with the thermal insulation layer
The most important stage is creating the internal thermal contour. The foil insulation is sewn together in the same way as the outer part, but there is an important nuance here: the sewing machine needle can get dull on the foil, so use old needles or special needles for jeans. The seams should be as even as possible, without gaps, otherwise the cold will escape through the holes.
For maximum efficiency, it is recommended to make the inner bag slightly smaller than the outer one, so that it fits tightly around the products and does not create unnecessary air pockets. The air inside the bag is the main enemy of the cold; it quickly heats up and transfers heat to the products.
⚠️ Attention: When stitching the foil layer, make sure that the foil does not get under the machine foot at the joints, otherwise it may peel off from the base. It is better to bend the foil from the edge of the seam before stitching.
After sewing the inner bag, you can sew additional elements into it, for example, mesh pockets for ice packs or cold batteries. This will fix them on the walls or bottom and prevent them from moving during transportation.
Connecting the layers and sewing in a zipper
The final assembly consists of connecting the outer cover and the inner thermal bag. They are nested inside each other with the right sides facing in (or as required by the design of your pattern) and stitched along the top edge. This is where the zipper is sewn in, which should encircle the entire perimeter of the bag.
To ensure that the zipper closes tightly, use a “detachable” zipper or sew two regular ones into one long line. The ends of the zippers should converge at one corner, forming a continuous outline. This will allow you to open the bag almost completely, turning it into a convenient tray.
After sewing in the zipper, turn the bag inside out through the hole left (if provided) or sew up the seam manually using a blind stitch. Now the product is ready for testing.
Testing and operating tips
The finished cooler bag must be tested in real conditions. Place a bottle of room temperature water and a few cold packs inside, then seal and leave for a few hours. Measure the temperature of the water at certain intervals to understand the effectiveness of your design.
To increase the operating time of the thermos, always pre-cool the bag itself. Before driving, place ice or cold batteries inside for 15-20 minutes to cool the inside walls. Products must also be cold before storing; warm foods will quickly heat the air inside.

How long does the bag keep cold?
The time depends on the quality of the insulation, the external temperature and the volume of the load. A high-quality handmade bag with a 5-10 mm foam foam layer and cold accumulators keeps the temperature up to +10°C for about 6-10 hours on a summer day. In winter, this time can increase to a day.
How can you replace foil insulation if you don’t have it?
In extreme cases, you can use several layers of thick padding polyester or even a wool blanket, but the efficiency will be much lower. Foil is a critical element that reflects thermal radiation, so without it, the bag will work like a regular thermos, but much worse.
